The issue is not the size of the buttons. The button hole sewing machine's pitch is exactly the same pitch as most of our shirting denim, so if the needle goes into the `"gap" made where the warp and weft intercept, the stitch gets no purchase and will pull the button hole constructional thread out of the denim...
Interesting. I’m trying to imagine what that would look like when that problem occurs? What is the severity and frequency of it when this happens? And how do I repair and fix this if I find this on my shirts. I have quite a few IHSH.

It only affected 12oz denim shirts you cant tell that it will happen (if we could, we could have caught the problem ones in QC). It manifests itself by the buttonhole stitching coming away from the base fabric. It cant be fixed. When we reaslised we had an issue with a production run, we recalled the shirts, but there will definitely be some 12oz denim shirts out there that are vulnerable.

Maybe this has been suggested before, but what about a black version of the 101J-SR with the black 14oz sulfur dyed denim and a dark brown cord collar and a wool blend lining.
